Why Baffles Exist

Waterlines drilled through a mold cool the steel around them — but a long, blind channel has a problem: the coolant enters, flows along the bottom, and returns along the top, and the far end of the channel is the last place to exchange heat. A baffle is a blade inserted across the waterline that forces the coolant to travel down one side and up the other for the full length of the channel, instead of short-circuiting near the inlet. What the Spec Columns Mean

Straight brass baffles are spec'd by four numbers: plug size (NPT thread), blade width, blade thickness, and overall length. In the PCS tables, a part like BB-250-10 reads as: brass baffle, 1/4-18 NPT plug, 7/16 in. blade width, 0.085 in. blade thickness, 10-inch overall length. The drill size column tells the mold builder what waterline diameter the baffle is designed for — the blade width is held to a -0.005 in. tolerance against the drill size so the blade fits snugly and stays centered.

Stock coverage runs from the tiny BB-062-4 (1/16-27 NPT, 1/4 in. blade, 4-inch length) up through BB-1250-24 (1-1/4 in. NPT, 1-31/64 in. blade, 24-inch length), with blade thicknesses of 0.057 to 0.093 in. The rule of thumb: the blade width should match your drilled waterline diameter, and the overall length should reach close to the end of the channel so the turning flow scrubs the far wall.

Design Details That Matter

The PCS baffle design includes details that pay off in the mold shop. The standard plug is a flush-seal type with a 7/8 taper — it seats flush and seals without protruding into the waterline. The brass plug is a solid, solderless joint that allows roughly 300% more wrenching torque than soldered assemblies, and the extra-deep socket resists stripping during repeated installs. Stainless steel plugs are available on request for corrosive coolants or where thread galling is an issue.

When a Baffle Is (and Isn't) the Answer

Baffles are the right tool when the waterline is straight and the core is long enough that coolant flow would otherwise short-circuit. For curved or shaped cooling paths, consider cascades or cooling pins instead. And remember: a baffle only helps if the water circuit has the flow and pressure to support it — check the overall circuit balance before blaming the core for hot spots.
